GEA teamed up with a leading East European home and personal care (HPC) manufacturer to design and install a fully automated, end-to-end manufacturing plant that can process a wide range of HPC products – including laundry detergent, softener and liquid soap - much more efficiently and cost-effectively than traditional semi-automatic setups.
How the BATCH FORMULA® PRO works?
Established in the 1990s as an importer and distributor of well-known European HPC brands, the company over time expanded into manufacturing a select portfolio of HPC products in house. Initially investing in equipment for manufacturing dry products, the firm then further broadened its HPC product portfolio to include baby care items, cosmetic wipes, hygiene products, and household paper goods.
With an eye on regional market trends and consumer demand that offered new growth opportunities, the company continued to invest in advanced production technologies that would allow it to manufacture a wider range of own-label HPC products.
The collaboration with GEA focused on designing and configuring a fully automated, multi-purpose end-to-end liquid processing line that can manufacture multiple product types, allowing the company to enter local HPC markets that were previously dominated by imports. Designed to help reduce complexity when switching products, the GEA plant is built to the same hygiene and operator safety standards required of food-grade industries such as dairy and brewing.
Compared with traditional semi-automated manufacturing solutions that require dedicated lines for each product, the automated GEA system offers enviable flexibility.

The system supports small batch manufacturing so the company can stay agile, meet changing customer demands and create new growth opportunities. Automation reduces manual tasks and can reduce down time when switching products. The GEA plant has a capacity of 15,000 tons per year, dependent on the product, even when operating only on day shifts.
The equipment supplied for the plant includes raw material handling and storage systems, dosing and mixing technology GEA BATCH FORMULA® PRO High Shear Mixer, final product storage, and a clean-in-place (CIP) system.
The project was designed around proven GEA technologies, but no two projects are the same, and there were some challenges. The plant may handle highly viscous products that require transport through heat-traced pipelines and storage in temperature-controlled tanks. Some substances passing through the plant may be sensitizing and cause skin irritation.
Working with the company GEA designed and built the plant to adhere to the most stringent regulatory compliance and safety standards and ensure safe equipment operation and handling of chemicals, protection against fire and explosion hazards, and regulatory compliance. The design also minimized deadlegs in the pipework, supporting more effective, efficient cleaning and reducing contamination risk at changeover. GEA further integrated technology solutions (pigging systems) that recover residual product during changeovers to further reduce waste and cleaning chemicals.
Some of the existing processes generated high product losses during transfers and changeovers, generating unnecessary waste and demanded additional CIP requirements. By applying product recovery technology, improved pipework design and an integrated CIP strategy, we are able to reduce product losses, simplify cleaning and improve overall process efficiency.

Flexibele GEA-installatie voor verbeterde productie van huishoudelijke en persoonlijke verzorgingsproducten

Door de flexibele productie-installatie van GEA kan het Violeta Ltd uit Bosnië en Herzegovina veel goedkoper en efficiënter een breed scala aan huishoudelijke en persoonlijke verzorgingsproducten produceren dan met de traditionele technologie.
GEA en Violeta hebben onlangs samengewerkt om een volautomatische multifunctionele vloeistofverwerkingsinstallatie voor de productie van home- en personal care (HPC)-producten te implementeren. Waar de markt vroeger gedomineerd werd door buitenlandse export, heeft Violeta met de nieuwe installatie toegang tot de plaatselijke HPC-markt met een hoog niveau van hygiëne, flexibiliteit en veiligheid van medewerkers, waarbij eisen van klanten worden beantwoord en nieuwe kansen worden gecreëerd. De installatie heeft een theoretische capaciteit van 15.000 ton/jaar als alleen dagdiensten worden gedraaid.
Sinds de oprichting van het bedrijf in 1990 heeft Violeta zichzelf gevestigd als exclusieve importeur en distributeur van Europese merken als Ferrero, Barilla etc. In 2000 investeerde het bedrijf in apparatuur voor het produceren van toiletpapier en keukenrollen; sindsdien is het steeds verder uitgebreid en biedt het bedrijf inmiddels een groot aantal verschillende HPC-producten: luiers en vochtige doekjes, cosmetische doekjes, maandverband, zakdoekjes en servetten. Omdat het bedrijf nog verder wil uitbreiden en zijn portefeuille wil laten aansluiten op de trends van de regionale markt, besloot Violeta te investeren in zijn eigen productietechnologie en HPC-producten onder eigen merk te fabriceren.
De nieuwe installatie is ontworpen en gebouwd met dezelfde hygiënische normen die GEA hanteert bij voedselveilige toepassingen in bedrijfstakken als zuivel en bierbrouwen; het product wordt gefabriceerd in een gesloten systeem dat relatief kleine batches kan produceren en dat geschikt is voor snelle productwisselingen. Vergeleken met traditionele methoden waarbij een speciale verwerkingslijn voor elk product nodig is, is dit systeem flexibeler en biedt het een hoger niveau van veiligheid voor bedienend personeel.
De door GEA geleverde apparatuur omvat opslag en behandeling van grondstoffen, doserings- en mengsystemen (waaronder de nieuwe BATCH FORMULA™-technologie van GEA), opslag van eindproducten en een Clean-in-Place (CIP)-oplossing. De installatie die in overeenstemming met internationele hygiëne- en productienormen werkt, produceert nu producten van superieure kwaliteit, die tevens voldoen aan strenge duurzaamheidscriteria. “We kunnen de installatie reinigen, haar veilig maken en van product wisselen wanneer we maar willen, ervoor zorgen dat giftige grondstoffen op een veilige manier behandeld worden en een veilig resultaat voor de klant garanderen,” vertelt Søren Sandahl Skov, Senior Application Engineer, Biotech en HPC, GEA.
Ondanks het gebruik van beproefde technologie voor het bouwen van de installatie had ook dit project zijn eigen uitdagingen: “Veel van de producten zijn zeer viskeus,” aldus Søren, “en moesten in verwarmde leidingen getransporteerd worden en in tanks met temperatuurregeling worden opgeslagen. Verder zijn sommige producten zeer actief en kunnen huidirritatie veroorzaken, dus we moesten een hoge graad van veiligheid inbouwen om het personeel te beschermen.” GEA gebruikt ook pigging-systemen om product terug te winnen tijdens wisselingen en het gebruik van chemicaliën tijdens het reinigingsproces zoveel mogelijk te beperken. Het vermijden van dode uiteinden in het leidingwerk maakt het reinigen makkelijker en effectiever.

“De samenwerking met het GEA-team verliep zeer professioneel; ze waren altijd beschikbaar om vragen te beantwoorden en ondersteuning te bieden. Wij zijn zeer tevreden met onze keus voor GEA als leverancier,” aldus Ante Milos, Managing Director, Violeta. De installatie is volledig in bedrijf sinds herfst 2014. Inmiddels streeft Violeta ernaar om 24/7 bedrijf in te voeren of nog meer mixers toe te voegen om tegemoet te komen aan de groeiende vraag.
