If you're old enough, you’ll remember when shopping in the beverage aisle was a pretty straightforward process. There were a handful of familiar brands to choose from. You picked out a soda, juice, water – maybe a sports drink – with a simple goal in mind: to quench your thirst with something that tasted good to you.
That world feels almost quaint today. We’re no longer choosing between orange and lemon. We’re choosing between focus, recovery, hydration and gut health.
Behind many of these products lies an effort to deliver probiotics, electrolytes, proteins and other functional ingredients safely and consistently to consumers. Doing so at an industrial scale presents a new set of manufacturing challenges – many of which GEA encounters every day.
Few people have a better view of those challenges than Lucas Hopgood, Senior Director and Head of Global Sales and Application Design Non-Alcoholic Beverages at GEA. “Traditional beverages usually rely on a small number of familiar ingredients,” explains Hopgood. “Functional beverages can contain many more – from probiotics and proteins to vitamins, minerals and botanical extracts. And unlike sugar or flavorings, many of these ingredients are biologically or chemically sensitive.”
Probiotics are living cultures. Vitamins can lose potency when exposed to heat or oxygen. Proteins can foam or clump. Certain minerals are reactive enough to corrode stainless steel. "You need to treat each ingredient like a little pet," Hopgood says. “Each has its own needs, sensitivities and way of misbehaving if handled wrongly. Preserving their intended functionality from production line to consumer is precisely what makes these products so challenging to manufacture.”
Some formulations require aseptic production, while others must keep delicate ingredients stable right up to the moment of consumption. And not only are formulations more complex, but production runs are also frequently smaller. A traditional beverage brand might produce hundreds of thousands of liters in a single batch; many functional beverages are produced in runs only a fraction of that size. “Despite all this, producers continue to pour into the market because the rewards can be substantial,” says Hopgood.

The companies that successfully combine innovation, quality, flexibility and efficiency have an opportunity to capture consumers eager to try the next breakthrough product. Customers typically arrive with an ambition rather than a specification, looking for a way to transform an emerging concept into a commercially viable product.” The task is to find a solution that accommodates unique ingredients and processing requirements without becoming prohibitively expensive. And this is where experience matters.
Sometimes the challenge lies within the ingredient chemistry. Hopgood recalls working with a customer whose beverage formulation required bicarbonate to be integrated into the production process – but without coming into contact with the highly concentrated acids. If that had happened the product would have released carbon dioxide immediately.
“Instead of redesigning the product, we redesigned the process,” explains Hopgood. “We adjusted the recipe sequencing, refined the dedicated handling systems, introduced additional CO₂ monitoring and incorporated emergency extraction systems.” In the end, the customer was able to produce both bicarbonate and non-bicarbonate products safely within the same facility.
Rather than reinventing the wheel for every new product, GEA draws on its experience with countless projects delivered around the world. As Hopgood explains, much of the process involves "pulling solutions from the drawer” – adapting proven concepts and technologies to new applications.

Customer co-creation remains at the core of the process. “The conversation doesn’t end in the conference room but often continues in GEA's network of test and application centers,” says Hopgood. GEA operates major Application and Technology Centers in Europe and the U.S. These are supported by a wider network of specialized facilities dedicated to technologies like batch mixing, deaeration, heat treatment or aseptic filling and other process-specific applications. Together, they provide an environment where customers can validate formulations, explore processing options and reduce scale-up risks before committing themselves to commercial production.

Just as important, they are places where assumptions can be tested before becoming expensive realities. “A formulation that performs well in the laboratory may reveal unexpected challenges when scaled up,” explains Hopgood. “Identifying those issues early allows producers to refine recipes, optimize processes or rethink an approach altogether – saving significant time, resources and investment further down the line.”
If there is one constant in the functional beverage market, it is change. A few years ago, kombucha captured the industry's attention. Then came electrolyte beverages, protein drinks and prebiotic formulations. Today, manufacturers are exploring nootropics designed to support cognitive performance; NAD+ ingredients which support cellular energy production and metabolism; and products tailored to specific health and lifestyle needs. Tomorrow, it could be entirely new ingredients and functions. Some concepts become global success stories. Others disappear within a few years.
For Hopgood, that unpredictability is part of the appeal. Every new ingredient, unfamiliar processing requirement or emerging product category presents a fresh engineering puzzle to solve. "That's exciting for us," he says. "It's where innovation happens."
Of course, it’s not GEA’s job to predict which trend will win. “GEA is not in the business of deciding which functional ingredient will become tomorrow's breakthrough," says Hopgood. "That decision belongs to scientists, nutrition experts and consumers.” GEA's role is to help beverage producers transform ideas into manufacturable products and adapt as markets evolve. "Nobody knows what the next big functional beverage will be," says Hopgood. "That's why adaptability is so important."
